Taking Vaucluse Gear's Backpack Frame From Prototype to 20,000 Units

Overview
Project Overview
This project started as an early-stage concept for a sweat-reducing backpack ventilation frame. We conducted a thorough budget analysis and worked closely with the founder through mechanical drawing, 3D modeling, early market testing, and full mass manufacturing.
Prototyping to Mass Production
To validate fit and demand before investing in expensive capital tooling, we initially fabricated a deployed prototype batch of 220 units using 3D-printed 95A TPU. Once early market testing succeeded, we managed the material translation and DFM process to scale the frames into 20,000 injection-molded units with our manufacturing partner, Polymer Components.
Supply Chain & Logistics Integration
Vaucluse Gear faced a backlog of 2,000 pre-orders that were over 3 months old. Because of our direct relationship with the factory floor, we conducted line-side pickups of partial batches as they were produced. Partnering with Pocketship Logistics, we shipped parts immediately off the line, saving the client 6 weeks of waiting for full production run completion and preventing order cancellations.
